At cebit conference, Knoppix has introduced KNOPPIX V3.8 which includes the use of UNIONFS techniques.
Check this out in KNOPPIX NEWS forum.
It may be useful in arch as well.

unionfs is used instead of ovlfs in the knoppix LIVE to have temp read/write on cdrom. Archie uses it too, and there is no need for this on hd use unless u really bored.

Wonder if you have examined the procedure Belyi has provided for Knoppix3.8Cebit which creates a split .iso format.
The split allows boot isolinux but then appends a linear mapped KNOPPIX subdirectory in a concatenated .iso formatting.
The result is the capability of providing greater than 2GB in the apps included in the subdirectory since it does not have the file limit applied.
This should provide a live DVD of 4.4GB.
Perhaps the technique will work with squashfs subdirectory with an appropriate initrd.gz.

i hardly have time to examine other projects atm...
using unionfs can achieve many enhancements such as remounting several iso's into 1 mount point, mounting different mountpoints (nfs/iso/squahshed_images/etc) into 1 mount, etc. so i guess this can overcome the 2gb limit u mentioned, though i have to admit i havnt been aware of such limit, but then again - i dont use dvd...

In knoppix3.8CEBit CD, unionfs allows the use of the debian system of apt-get.
In ARCHIE CD, is there a parallel to the apt-get procedure using pacman?

After reading some articles, I think there may be a use for unionfs in an harddisk archlinux: the package creation.
when you try to create an package, you start the install script. which overlays / with an unionfs, then /var/pacman/pkg is added and / marked as read-only. then you would use the normal install procedure (./configure; make; make install or anything like that) without any need for complex magic.
in the last step the union is removed and /var/pacman/pkg is tared.
but I don't know if it is this easy and makepkg works also without being root, so there is maybe no real world use, but in my eyes interesting though.
